I misspoke earlier - the adhesive backed sheet I ordered from CS Hyde is .003". That sure seems like it should fit the bill.

I'm interested to see how it holds up being so thin, but it's great that we have a source with thicker options if needed.

I ordered a .03 sheet for a more permanent application and I plan to try adhering it to an aluminum plate with 3M 90 spray adhesive. It's rated to 250*F, which doesn't give as much margin as would be ideal but should suffice for my use if it holds through the range. I'll post results when available....

Maybe I'm very lucky but I must have 700 hours on my magarms and I've had zero issues.

With that said, I really wanted to use Delrin from the start, and even though my glued ball ends are holding up fine, of course I'd prefer a stud. So you could count me in for a set if you make them.

When you leave the extrusion width set to 0, Slic3r will choose a width it thinks is appropriate on it's own. You got the wall to measure 0.55 but the problem is you don't know what thickness the slicer was going for. Leaving the extrusion widths set to 0 might be fine if you're trying a normal prin...

That bottom layer almost looks like a raft rather than a solid layer. You might want to confirm in your slicer whether you have a raft enabled. If that's not it and you're using Slic3r, what is your setting for the first layer extrusion width?

Yellow produced a nice green, and red gave a good lucking purple. As for the tie dye, well, this makes me happy. Used a cup of vinegar this time with about one cup of water and did leave it to simmer for about 30 minutes.

I essentially did that, just pre-heating the line in a separate pot. So I put ~100*C trimmer line in a pot of ~100*C dye, which was then taken off heat.
